i have a n reg mondeo v6 which i have owned for about three weeks. the car is great apart from a induction/exhaust noise coming from around the egr valve. the car has been to ford and kwik fit but neither can find the fault but both admit there is a fault as the oxygen levels are up on the oxygen sensor and the cat is glowing!. ford have said they need to strip parts off to find the problemand this could end up costing me a few hundred. anyone got any clues.

I think you may find that it is actually the EGR valve itself that could be blowing, not where it joins the manifold but at the manufactured joint in the unit.  Also problematic is the pipe from the EGR valve to manifold ( I believe its a concertina type metal pipe) could be cracked.  Also the Ford V6 uses "pre-cats" one which is situated right under the rear cylinder head (great fun to get at) which often leak.
